Slitting Saw Advice Requested

Can I assume a slitting saw would be safer on (and perhaps really intended for) a horizontal mill?

Hmmmm... I don't see it as an issue of safety any moreso than with any cutting tool. They just must be used for their intended purpose. The arbor should be as short as possible and when taking cuts, you gotta remember it can't be used like a circular saw for wood. Cut depth must be very little just like with endmill bits etc. They definitely have a purpose which is primarly making small strategic cuts -not for large scale sectioning of stock.
 
Yeah, the band saw is the way to go. Even if it cuts it slanted, you can face it off in the mill afterwards.
 
I found this thread interesting. I have a block of CRS that I am going to be cutting in half. I also considered a slitting saw, but thought it may be a bit too easy to break so I also will end up using the band saw. That being said, I think that this would be a good place to use a power hacksaw (if I had one). I have always wanted to build a small unit that uses a standard hacksaw blades to do the job, but since I already have a horizontal and vertical I thought I might never use a hacksaw. Thanks for giving me a reason to build one. I think that this would be a great place to use one. They are note to be capable of making very straight cuts.
 
I used my slitting saw on my mill today to cut a small 1" x 3 3/8" section of copper clad fiberglass board to make a pcb. Worked great and cut straighter and smother than I could with a hack saw.

I don't understand the fear of slitting saws. I cut aluminum with a slitting saw in my vert mill all the time. .150" depth of cut 400 or so RPM and hand feed so I can adjust the feed rate on the fly. use lots of WD40 as you cut don't feed to fast and you can cut your piece in half just fine. Take some measurement and see if the saw you are using will reach 55% of the piece width and cut from both sides. Make sure your mill is in tramm so you are not cutting up hill or down hill.

For slitting I use ATF automatic transmission fluid. Just a thought.
