Optimum thread size for set screw

The ultimate strength is a shear cylinder, the diameter of which is the pitch diameter of the screw. Steel in aluminum will ultimately shear at the od of the screw.

OK, so that would suggest that an 8-32 will have a greater pull-out strength than a 6-32, which is greater than a 4-40.

Have you given any thought to using a roll pin? They would be easy to do and would not slip.
