HDPE is definitely a bugger to deburr also need to punch through the bottom a bunch or it just bulges out and doesn't cut, but the material was free...

Delrin will melt. I have welded it in the past. But I don't recall ever having an issue with melting while machining. I suspect it is because it has some lubricating qualities. I certainly have had issues with PVC, acrylic, and polystyrene.

Absolutely, I've used it for "quick" shield bases to clamp on machines because it's so nice and easy to mill up. Flying blue chips from carbide will melt into it, but not destroy it, and they brush right off.
